I was just thinking about how I'd fix this. Apparently 3/8" copper pipe is 0.500" OD and 0.430" ID (type L), may also be available as 1/2" OD soft copper pipe.
A piece 0.675" long, with several small holes (~1/8"?) drilled (or notches cut) near the end furthest from the pintle and a chamfer on the opposite end could be inserted (and epoxied, if desired) into the exsiting seat bore to form a new seat. You'd have to be careful to get the seat end as square and evenly chamfered as you could - but a small leak would not be a problem (it could even be touched up on a drill press after insertion...).

Ok,
I spent several hours driving around to different parts houses and dealers. What I have found is the following.
The valve from the Jeep dealer has the large pintle. Out of all the brands I could look at the Standard ac151 was the smallest. The other one that was smaller (but bigger than the Standard) was the Borg-Warner 21774. The part numbers to use for standard are AC73 and AC68. The other part numbers that should work are Wells AC320 (actully listed under 94 jeep Cherokee) and the Niehoff 21774 (listed under 92 Jeep Cherokee). The intresting part is that the housing that it was designed from was used on the 4.0L from 92' on up.

Ok,
After reading through the previous posts by Lance I want to clarify. The setup I designed it off of functions the same way the current versions do meaning the IAC doesn't fully seat. I have sent out a new order that should compensate and be higher quality. For those who have smaller engines that can't get the idle down far enough I will exchange the housing directly when I get them in. For larger engines, as Lance has tested it on his 350 it should work fine if you let the throttle plates close completely. If you have tried it shoot me a PM and I'll send you return instructions when I get them. When you PM me let me know what engine and the lowest idle speed you achieved, address, and anything else you would like me to know. I want to be sure that you are happy with any product that I design. I will do what I can to address any issues that people have. That is what good customer service is about. Alternately, you can e-mail me at (darkstarmediallc at gmail . com). Change the at to an @ and delete spaces... and no spam please

Hi Richard,
I purchased the housing a few months ago and am just now trying to fit and operate it. I want to verify that the Wells part will seat the pintle as expected with the original housing? I am running a 1.6l engine so a tight tolerance is needed

For the benefit of european squirters the IAC off the 4.6l range rover fits the housing but I found it better to file 1/8" off the top so the pintle touched the seat without being out too far. On my 2.3l (140ci) 4 cylinder I close the throttles fully and all the idle air comes from the IAC. Seems to work very well for me.
The valve body does seem very deep as on mine the difference between 500rpm and 2000rpm is 40 steps and its another 198 to fully open but I'm basing this on my IAC stepper, other no doubt will be quite different.

FWIW, I decided to make a small seat "insert" to be able to use the AC151 IAC valve. Made it to be a press fit (and locktited for extra measure) into the housing and matching the taper and diameter of the pintle. She seals up tight now! Not a trivial modification to perform though.

(You'll note I also did a little trimming on the external of the housing as well.)
